Hi folks,
I want to build a frame and panel entry door similar to the one featured in FWW April/May 2012. I had hoped to use my DW618 router, but it doesn’t have enough travel to cut 3″ deep (only 2-1/4).
Any suggestions are greatly appreciated.
Thanks
Ken

Go as deep as you can with the router and remove the last 3/4 inches with chisels.
Yes, but first remove as much waste of the last 3/4" with a drill bit (best in a drill press.) Makes it a lot easier to pare away the rest, instead of having to chop out everything so deep.
Is it a through mortise? You can always flip the board around and finish from the other side. Just make sure you use the same reference face.
It's not a through mortise.
It might be easier, and add a little strength, by making it a through mortise.
I guess the drill press is the best option. I can use a Forstner bit and clean out the best I can with my bench chisels. Wish I had some mortising chisels :-)
Thanks
Ken
Blue Spruce's mortise chisels are amazing functionally and in appearance.
I love mine.
You can also use the longest top-bearing flush trim bit you can find. That seems easiest to me if you don't mind buying a bit.
Use a CNC Extension Adapter on your router

I did not know about extension adapters. I will look into them. Thanks. (Go Broncos lol )

You could buy a long-ass router bit or 1/2" end mill or extender collet. How many do you have to chop?
I haven't found a 3" long router bit, but I forgot to check end mills. I think I'm leaning toward the extender.
Thank
Ken
Question: Why do you need a 3" mortise? Thanks in advance.
This is for an exterior entrance door and that's what the plans call for. I will also be using draw pin tenons according to the plans.

I’d consider using a drill press for all mortises. Pare out the walls by chiseling and then round out the tenons to match.
I've slept on this and decided the drill press is the way to go. After all, I'm trying to use a handheld plunge router. There's no clearance for a long bit.
I appreciate the forum as a way to talk out a problem.
Thanks all.
