I have made the frame and am about to make the panel using a vertical bit on my router. What should be thickness of the panel at the point where it enters the frame – 1/16, 1/8, or what?? – – this will also determine the width of the recess in the frame that accepts the panel – – right ??? so what should be the width of the recess??

Assuming your frame is 3/4-inch thick, a 1/4-inch groove 3/8-inch deep is a normal size for the recess that will hold the panel. Obviously, your panel should be just a bit thinner than 1/4-inch where it enters the groove. I suggest you cut the panel face with your vertical profiling bit first, then rabbet the panel back to get the thickness you need where the panel enters the frame.

As Nick indicated the panel is 1/4" on the edge where it meets the grove of the rail and stile. One of the problems I have had in the past is not gettig the grove dead center in the middle of the rail and stile stock...or if not dead center at least the same size thickness on the inside and outside of the rail and stile stock. I other words, I have found myself trying to force a panel into the rails and stiles because the grove was not aligned...introducing stress into the door..and not sitting flat when installed..sigh!
